I recently obtained the first season of Space Cases first as a gift to a friend, and secondly to watch myself. As I watched it I noticed the striking similarities between Jewel's character on that: Catalina, and Kaylee. For one both are generally well natured and innocent. Both are mechanics (which I had forgotten until re-watching space cases), both can have a snippy but cute attitude when they don't get their way. Somehow I think Jewel drew from the experience as Catalina to play Kaylee...or perhaps she was type casted...what was the type...? mechanic type...not sure anyway yeah I think it just made me enjoy firefly more and firefly made me enjoy it more. Given space cases is a kids show, and as such can be pretty cheesy, but its definately worth a look.

I've got another Kayleee--Other Character one to throw at you.

Joss was one of the writers for Titan A.E., which has some Firefly similarities (Earth that was, people living on the raggedy edge, everymen taking on the big bad). The main character in that show may have been a guy, but was also an uber-mechanic that seemed to just "talk" to the machines when repairing them. And his name was Kale. Awfully close to Kaylee....
